The food and beverage industry demands packaging that performs dual roles flawlessly: it must serve as an aggressive, appetizing marketing tool on crowded retail shelves, while simultaneously acting as an impenetrable structural barrier against moisture, oxygen, and grease. In this portfolio, we detail how Pak CustomBox engineered highly specialized, FDA-compliant solutions for emerging gourmet brands, overcoming complex physical storage and transit challenges.
The Challenge: A premium chocolatier was experiencing severe product degradation. The cocoa butter from their dark chocolate truffles was seeping into their standard uncoated kraft paper boxes, creating unsightly dark oil stains on the exterior within days of manufacturing. Furthermore, fluctuations in retail store humidity were causing the 14pt paperboard to warp and bow outward.
The Engineering Solution: We upgraded their substrate to a heavier 20pt Solid Bleached Sulfate (SBS) board to resolve the structural warping. To address the grease migration, we applied an ultra-thin, FDA-approved Polyethylene (PE) extrusion coating to the interior facing of the board. This invisible synthetic barrier completely blocked the cocoa butter from penetrating the paper fibers. Finally, we integrated a custom die-cut platform insert that individually cradled each truffle, preventing them from colliding during transit. The result was a flawless, stain-free retail presentation with zero product breakage.
The Challenge: A craft coffee roastery was utilizing cheap paper-lined foil bags with generic tin-tie closures. Freshly roasted coffee aggressively outgasses carbon dioxide for weeks. Because the tin-ties were not airtight, oxygen was seeping in, rapidly staling the expensive single-origin beans and destroying the delicate flavor notes before the consumer even opened the bag.
The Engineering Solution: We transitioned the brand to custom Flat-Bottom Box Pouches utilizing a 3-layer high-barrier lamination (PET/AL/PE). The central aluminum layer provided an absolute barrier against oxygen and UV light. More importantly, we mechanically integrated a one-way Swiss degassing valve into the front panel. This valve allowed the internal CO2 to safely vent out, preventing the pouch from ballooning, while physically snapping shut to block external oxygen. We finished the pouch with a press-to-close ziplock and a stunning soft-touch matte exterior with spot-gloss UV on their logo.
The Challenge: An independent vineyard sought to launch a direct-to-consumer subscription club but was suffering a 12% breakage rate using generic corrugated boxes filled with loose biodegradable packing peanuts.
The Engineering Solution: We eliminated the messy void-fill and engineered a bespoke double-wall (B-flute) corrugated master shipper. Inside, we designed a precision-cut, interlocking E-flute divider grid that created individual isolation chambers for three glass wine bottles. We engineered 2-inch 'crush zones' at the top and bottom of the box. During rigorous drop testing from 6 feet, the external corrugated walls absorbed the kinetic energy, leaving the suspended glass bottles completely intact. The breakage rate plummeted to zero.
Let's discuss how we can engineer a custom packaging solution that elevates your product's market positioning.
Start Your Project β Request Material SamplesFood boxes require specialized internal barrier coatings (like PE or PLA) to prevent grease and moisture from soaking into the paperboard, which standard retail boxes lack.
Yes. Our SBS folding cartons are 100% recyclable, and our corrugated shippers utilize high percentages of post-consumer recycled (PCR) kraft board.
Absolutely. Whether it's spherical truffles, delicate macarons, or heavy glass sauce jars, we engineer precise structural paperboard platforms to lock the items in place.
